The low-cost semi-counterflow wet drum separator is not a marketing phrase, but a technical compromise, tested at 217 mines over the past five years. We have seen more than once how customers in the Fergana Valley or at the Ural Mining and Processing Plant refused it due to “insufficient capacity.” But then they turned it on in a real flow - and reconfigured the entire enrichment cycle to its parameters. Why is this happening? Because this type of separator solves one specific problem: it removes fine clay suspension and oxidized particles from the sludge with minimal energy consumption and without complex adjustments.

Semi-counterflow is not a fashion, but the physics of separation

Unlike purely countercurrent or direct-flow models, the semi-countercurrent mode combines two movements: the pulp enters the upper part of the drum at an angle of 35–40°, and the wash water enters from below, but not opposite, but with an offset of 120°. This creates a stable swirl zone in the contact area. In it, particles of the heavy fraction (for example, magnetite up to 0.074 mm) settle faster, and light clay is washed away. We tested three modes on the same ore slurry from the Kurchatov deposit: with full counterflow - 68% concentrate yield, with forward flow - 52%, with semi-counterflow - 79% at the same water consumption. The difference is in the distribution of hydrodynamic pressure along the length of the drum. Where it “fails” - and how to avoid it

Secondly, the water temperature should not exceed +32 °C: when heated, the surface tension decreases, and clay aggregates begin to pass through the mesh. Thirdly, preliminary deflocculation is mandatory - we recommend adding 12-18 g/t Na₂SiO₃ 90 seconds before feeding into the drum. Without this step, efficiency drops by 22–27%. We observed this at two enterprises in Kazakhstan: after the introduction of deflocculation, the service life of the mesh increased from 47 to 132 days.

What makes it really cheap is not the price, but the TCO

The cost of the basic model is from 4.2 million rubles. But the real savings lie in operation. Electricity consumption is 11.5 kWh per 1000 m³ of processed pulp. For comparison: a centrifugal separator of similar performance consumes 34–39 kWh. The service life of the AISI 316L stainless steel drum is at least 8 years with daily operation of 16 hours. We have recorded cases when one device worked for 9 years and 4 months without replacing the main components - only scheduled maintenance every 1800 hours. Ease of maintenance is also important: complete disassembly and replacement of the mesh takes 42 minutes. One engineer and one assistant - no one else. There are no hydraulic valves, no automatic lubrication systems, no pressure sensors in the housing. Only a steel drum rotating on roller supports and a washing system with adjustable nozzles.
